Height comes from the draught your boiler needs, the flue gas volume and temperature, the height of surrounding buildings and the Pollution Control Board minimum for your fuel and capacity. We run that calculation before quoting rather than matching whatever stack is already standing on site.

A self supporting stack carries wind and dead load through its own shell into the foundation, so it needs no guy wires but heavier plate and a larger foundation. A guyed stack is lighter and cheaper on material but needs clear ground for anchor points and periodic tension checks.

A straightforward stack of moderate height is usually fabricated in two to three weeks and erected in one to two days once the foundation has cured. Refractory lined and taller stacks take longer. We confirm dates after the site survey rather than before it.

Usually yes. We fabricate the new stack and prepare the foundation while the old one is still in service, then carry out the changeover during a planned outage measured in days rather than weeks.

Plates are rolled and welded in our workshop, sections are dressed and painted before they leave, and our own erection crew sets the stack on site. Keeping fabrication and erection under one roof matters more than it sounds. A stack fabricated by one party and lifted by another tends to arrive with flange holes that do not line up with the foundation bolts, and the argument that follows is expensive.

Chimney Types We Build

The right configuration depends on height, wind loading, available ground area and the flue gas itself.

Height And Draught Are Calculated, Not Guessed

Stack height is a regulatory question and an operating one at the same time. The Karnataka State Pollution Control Board sets minimum heights tied to fuel type and thermal capacity, and those minimums are a floor rather than a design. We calculate the height your equipment actually needs from flue gas volume, temperature, permissible velocity and the natural draught the boiler expects to see. Undersize the stack and the furnace struggles for draught and the plant burns more fuel than it should. Oversize it and you have spent money on steel and foundation that does nothing.

Exit velocity is worth attention too. Too low and flue gas drifts back down over the plant on still days. We aim for a velocity that clears the boundary layer around nearby structures without pushing pressure drop up unnecessarily.

Material Selection And The Acid Dew Point

Most stack failures we are called to repair are corrosion failures, not structural ones. When flue gas cools below its acid dew point inside the shell, sulphuric acid condenses on the metal and eats it from the inside, usually starting near the top where gas is coolest. Plain mild steel on a sulphur bearing fuel will not last. Depending on the fuel we specify heavier shell plate in the upper sections, corten or stainless liners, acid resistant internal coatings, or external insulation and cladding to hold the gas above dew point along the full height. We would rather explain this before the order than quote you a repair three years later.

Foundations, Fabrication And Lifting

We prepare the foundation loading data your civil contractor needs, including base moment, shear, anchor bolt pattern and template drawings, and we check the bolt setting before the pour rather than after. In the workshop, plates are rolled, longitudinal and circumferential seams are welded, stiffeners and cleats are attached, and the shell is checked for ovality and straightness. Ladders, rest platforms, lightning protection, aviation warning lamps, sampling ports and the monkey ladder cage are all fitted before painting, because working at height on site costs several times what the same work costs on the shop floor.

Erection is planned as a lift, with crane capacity, boom radius, ground bearing and exclusion zones agreed in writing before mobilisation. Tall stacks are assembled in sections and joined at height with full penetration welds where the design calls for it. Every industrial chimney fabrication and erection job we run has a documented lift plan, and no crew of ours works from a verbal arrangement.

Inspection, Repair And Replacement

Stacks already standing need attention as well. We carry out visual and thickness surveys, verify anchor bolt condition and grout integrity, check guy rope tension, replace corroded upper sections, reline refractory, and repaint with high temperature systems. On several plants around Peenya and Bommasandra we have replaced only the top third of a stack and left the sound lower shell in place, which is a fraction of the cost of a new chimney and takes a shutdown of days rather than weeks.

Statutory Compliance

Your consent to operate depends on the stack meeting the conditions in it. We build to the height stated in your consent, provide the sampling port and platform positions that inspectors expect to find, and hand over fabrication drawings, material test certificates, weld records and paint specifications for your compliance file. If your existing stack falls short of the current condition, we will tell you what has to change to bring it in line.

What A Site Visit Covers

We do not quote industrial chimney fabrication and erection work from a phone call. How Long The Work Takes

A straightforward self supporting stack of moderate height usually runs four to six weeks from approved drawings to handover, with the workshop phase overlapping your civil work. The foundation needs its curing time and that sets the earliest erection date, so we start rolling plate while the concrete gains strength. Replacement of an existing stack is quicker in the workshop but tighter on site, because the old shell has to come down and the new one go up inside whatever shutdown window your production allows. We plan those jobs in hours rather than days and tell you honestly whether a weekend is enough.
